Now these parts need to be fixed together. The outer dome heads will be replaced with countersunk screws later.

The next job is to make some more room for cables and bridge the gap between the main cable conduit and the motherboard tray.
So first a section is cut out.

And this is how it looks.

Then a supplementary cover is made from some channel.

And in place.

And the entire assembly.

And in place.

Now, to fit the fan bodies............

The fan bodies need to be fixed to the front panel securely and also with attention paid to keeping everything looking as clean as possible. In fact I settled on a system that employs two mounting blocks per fan, and these will be hidden in the main conduit channel. They will be screwed to the rear of the front panel via some blind threaded holes.

The mounting blocks are made from acrylic.

Shaped to fit...

And some gratuitous pics of the fan bodies fitted......

Whoops, accidentally drilled right through. Will bog up later.

All depends where the piece is going if you want to countersink them, although if the PVC stays its original colour i would say countersink as that bulky strong steel and bolts look just doesn't look right with pvc :P

Oh all right!

For mounting the fans my plan calls for the fans to be bolted on only one side and having
half the fan body exposed. This is a bit risky as I don't know if this will hold them rigidly
enough, but just in case, and not to spend a long time making an idea that may not work,
I have a backup plan. If this method is not secure enough then I can make circular clamps to
hold them.

I need to use 8mm plate here because M4 bolts need to go through the edge and into the
fan bodies from the side.

Whew! Just in time to get out of the rain.

This parrot vice is terrific for larger pieces.

The cutouts are first filed and then hit (carefully) with the drum sander, and the part is
continually checked.

Nearly there.

And finished.

It's a nice snug fit so the fan body supports itself.

The little drum sander was so effective that the filing was skipped on the second one.

And we can get a look at the chassis evolving.

It's looking good but I think you all know by now that I may change or modify this part.
I can already see some things I want to change.

Back soon.

You really like your dual intakes, huh?

I like how this is sort of hanging off one main structural member (the right side). I want to see what you'll do with the left side.
