    @Mankz - Thanks for blaming me for swine flu. I guess I'm the outbreak monkey now.

    -When I noticed the stock was cut crooked, I started taking a square to everything. Because I didn't check that junk when I got it, EVERYTHING is off. -Way off.

    -I'm using the mill to cut down the sanding time.

    -I switched the sanding jig over to 'portable mode' so I can use it on the panels. The top, bottom, and middle case walls were all milled to the same size and sanded.

    -I started setting up for gluing stuff. I cut all those brackets too close to spec. I swear I must have measured the thinnest point of the material. I have 5 brackets too many.:(

    -Gluing plexiglas can be hit-or miss. For this update, almost everything was a miss. I started with the back panel gluing. It was nearly perfect, but the tension in the syringe plunger gave and I splooged solvent all over the part. Fortunately, this only marred a small part of the splice. -easy fix.

    -Because of that uneven stock, I have to splice the frame rails along the ends. (I'm betting I get some screwed up side panel parts too. I shouldn't have milled the holes in those so soon.)

    -I forgot about the harddrive cage. It needs to be fitted before the center baffle can be added. I'm surfacing the rails here. It took all day to get one side sanded even.

    -Then I pulled out my big nuts and got to gluing the rails into the rack. I'm using the ruler to give me some space to slide the drives.

    -At this point I need to keep a pencil handy...

    -I'm working out where to put the screw holes here.

    -There were two wet countersinking sessions. For some reason I sunk the side that was plainly marked 'top'. I put the panel back in the layout and marked where I needed holes.

    -Then I drilled out those marks. I used water again to keep the bit from melting the plastic.

    -The test fit, aaaaaannnnnd I may have one more screwup. The drive is sticking out of the bottom of the rack a bit, but I mounted it flush against the back wall.

    -Currently the drive box is in the mill getting excess trimmed off.
    I messed up a lot of gluing. My lesson for you today is: Never listen to speed metal when doing delicate work.:nono:

    @Woody - OK. Let me take a few more hits off the plexi glue. I'll be right there with ya!
    (No kids, don't inhale plexi glue. It will kill you!:nono:)

    -After some blurry pics of milling and some filing, the top latches are done.

    -In case you missed it, here's a test fit with the drives. You can see my bad gluing REALLY clearly.

    -My bad glue days continue. Here I put the back panel on. I could get a nice seam, but when the glue cured, only half the seam would be joined.:(

    -Next I put the divider in.

    -I had to trim the baffle braces a bit. This involved shaving off a hair on the mill, running upstairs to test fit, and running back downstairs to mill again. There should be an Olympic pacing event. You can see the rough sanding I had to do so the outer frame can go over the splice.

    -At least I got one thing right. Look how sweet that fit is!:D

    -To glue the braces, I needed the radiator in place. I whipped out my favorite weapon against wild solvent: Packing cellophane! It was a good thing too. I got glue under the radiator. It could have fused the paint to the plastic without it.

    -To leave a gap, I used popsicle sticks.:D

    -Bracing in.

    -The bit I cut for the motherboard tray is too short. I think I will use a chunk of 1/4" instead.
    It will help brace the frame.

    Awesome scratch build dude! I made a point to catch up on it today. I love all of the original ideas brewing. They could only happen from the mind of cheaps! :rock:

    maybe I missed teh post, but are you going to polish the edges with a buffer and blue compound, wet sand them, or flame polish?
