Something Ive found PHENOMONALLY usefull in designing things like cases is to meticulously construct the entire thing in 3D Studio on the computer beforehand - Including every screw and washer.

It will find all the engineering/architectural problems before you come to them and let you optimize the design hugely.

If youre not familiar with a particular piece of 3D software though then it wont be much use to you. Guess youll just have to do it really carefully on paper.

another good technique is to build your box using a full scale mock-up. make everything out of cardboard or something of the like. There's no substitute to seeing how/where the components are going to fit in your box.

Also, consider your skill set and what tools you have available in your design. Keep it real so you will have successful execution. A perfect execution of a mediocre design is better than a crappy execution of a great design.

Take pride in all the details... it pays.

Oh, and welcome to the boards!

and remember ... totally ghetto parts can make for a super sweeeet™ case ... like that guy that makes those copper cases out of plumbing supplies ...

What materials are you working with? I'd look into finding out as much as possible about the material. How to cut, how to glue, physical characteristics can all be helpful.

I dunno, I tried that. I cut the same board three times and it was still too short.

It's pretty simple Rebel. The form of a case is a box, 6 sides. The materials are whatever you want. Iron, Graphite, Aluminium, Plutonium, Acrylic, Glass, Phosphorus, Plastic, Poop. The possibilities are limitless. All you need to do is design what you want it to look like (a box with holes), get the materials (see list above), and start cutting and putting it together!

I was looking at getting a bending brake and making a box of my own. I've got a specialized application that they don't make a viable case option for.

A non hydraulic brake good up to 16 gauge should be about 50$US.

If you have access to a machine shop possibly even a welding shop, they may have one they would let you use.

I was actually looking at those Fronzel. I found a couple for about $50 USD. And would actually work well for 1mm thick steal/aluminium/copper/ or the new popular choice, plutonium :D .
I was also thinking about getting a powerder coating system. So I could put a clear coat on, bake it in, and then have a well protected case. I saw one for about $120 USD. I think when you add it all up, the supplies to make the case are less than the materials :p .

    Ohhhh.... I forgot about those.

I was looking at one of these. They don't make a bug screen for my truck in my favorite color, Chrome. They said I should be able to get it to hold up to road use.

That was the exact one I was looking at! Hehe. It's so versitile. I just don't have a place to bake the paint on. I don't really want to use my cooking oven ya know...
