Methinks you should have just lathed some threads into the fittings and tapped the holes. Alas, that's me though.

Good welding work anyway, I've always found aluminum to be a bit of a pain with not-so-good equipment.

    Thanks HandMadeAndroid & LooseNeutral :D

Thanks :thumb:, It was for practice welding more than anything, as the block wont be visible.

    Cheers jokkos :D

The heatsink is on hold for now until I can make the side panel to attach it to. I've started working on the PCI back panel again now with the new 2mm peice:

I used the milling machine to cut out the hole for the PSU:

I then used the Jigsaw to cut out the part where the milling machine clamp had been:

I then used the Jigsaw again to cut out the hole for the PCI slots panel:

Here it is after the first round of sanding on the front of it:

Heres how it will slot in:

I just need to round the edges off at the end to get it to fit properly:

If only I had the time :)

    Thanks Agressions :D

I've discovered a new method of welding with Durafix:

I now clamp aluminium bars onto the peice being welded, then heat the bars instead of the actual peice I'm welding. This method creates almost no warping, and the rod melts slowly onto the peice:

Here you can see the flat bar clamped onto the work:

And the result (the sides look a bit curved in the pic but their not):

I then sanded the welds with some 240 wet & dry:

This panel is now ready to be primed and painted once its been welded.

I've also started the long long process of sanding down each panel. I first start with 240 wet & dry for removing the deepest scratches, then I use 400 then 800 to get this finish:

The marks at the end of this floor peice are from the last failed welding attempt, but these wont be seen once the back peice has been welded over it:

Im not sure whether to give it a sand with 1000grit and keep the brushed effect or whether I should polish it:
